CNC forming of aluminium returns for channel letters

A dedicated CNC channel-letter machine converts a digital contour into a formed aluminium return ready for the assembly of dimensional letters and signs. This technology is part of the MAGNIUS production and fabrication workflow and supports both one-off components and repeatable series for illuminated channel letters and dimensional signs.

High precision, faithful contours and consistent bends

Namerical control maintains a controlled bending sequence and supports consistent reproduction of the angles, radii and lengths defined in the technical file. The result is a clean contour with uniform bends, better-controlled joints and reduced variation between letters in the same set. This repeatability is especially valuable for typefaces, logos, symbols and multi-location production runs.

Aluminium processing capacity

  • aluminium up to 1.6 mm thick;
  • returns up to 130 mm wide;
  • flat channel-letter profiles;
  • profiles with a formed flange for a gasket or compatible retaining system;
  • other variants and configurations on request, following material and geometry review.

The maximum values do not make every combination automatically feasible. Compatibility is confirmed according to alloy, temper, material thickness, return width, required bend radius and contour complexity.

Flat, flanged and gasket-compatible profiles

A flat profile suits constructions where the face and backing are integrated through the technical solution defined for the project. For compatible systems, a formed flange can also be produced for the gasket or specified retaining component. Profile selection considers face type, letter depth, visual result, service access and indoor or outdoor exposure.

Powder-coated or vinyl-wrapped aluminium returns

Aluminium returns can be supplied with a powder-coated finish or wrapped in vinyl, according to brand colour, appearance, exposure and letter construction. Finish selection and colour coordination are integrated with the wider painting and finishing stage.

From technical file to assembled letter

The contour is reviewed for dimensions, direction, radii and sensitive areas before forming. The completed return is coordinated with the CNC-produced face and backing, then moves into assembly, finishing and, for illuminated configurations, LED and electrical integration. Return accuracy is therefore managed as part of the complete product rather than as an isolated operation.

Technical validation for special shapes

Very narrow contours, small radii, frequent direction changes and some alloys may require artwork adaptation, testing or local manual finishing. These constraints are identified before production, with a solution proposed to preserve the visual identity as closely as practical.
